What is PU Grouting?

Polyurethane (PU) Injection —
How It Works

Polyurethane (PU) injection is a standard method for halting water leakage that utilizes the hydrophobic properties of polyurethane. This versatile technique is extensively employed to repair cracks in concrete and honeycombed concrete using a PU injection grouting machine.

When PU resin comes into contact with water, it undergoes a chemical reaction — expanding rapidly to fill and seal the crack, void or joint from which water is escaping. The resulting foam is permanently waterproof, flexible and tenaciously bonded to the surrounding concrete. Unlike rigid repair mortars, the flexible cured foam accommodates structural movement without re-cracking.

PU grouting can be applied even when water is actively flowing through the crack — making it the technique of choice for emergency water stop situations in basements, tunnels, retaining walls and below-ground structures. The resin injection is performed under controlled pressure using a specialist grouting pump, forcing the resin deep into the crack and ensuring complete filling across the full depth of the structural element.

The Chemistry Behind It

What Happens When PU
Meets Water

1
Injection

PU resin is pumped under controlled pressure through injection packers installed along the crack

2
Reaction

On contact with water in the crack, PU undergoes a rapid chemical reaction — generating CO₂ gas

3
Expansion

The CO₂ causes the resin to foam and expand — filling every void, crack and pore in the surrounding concrete

4
Cure & Seal

The cured foam forms a flexible, permanently waterproof seal — stopping the leak completely and accommodating movement

PU System Types

Two Types of PU Resin —
Choosing the Right One

💧
Hydrophilic PU Resin

Reacts with and absorbs water — expands on contact with moisture to form a soft, flexible gel. Ideal for actively flowing water situations where a fast water-stop reaction is required.

  • Active water stop — works while water is flowing
  • Expands 10–30x original volume
  • Flexible cured foam — accommodates movement
  • Fast reaction time — seconds to minutes
  • Best for construction joints and honeycombed areas
🔵
Hydrophobic PU Resin

Repels water during curing — produces a rigid, closed-cell foam that is not affected by ongoing moisture. More dimensionally stable for structural gap filling and void filling applications.

  • Rigid, dimensionally stable closed-cell foam
  • Unaffected by water during cure
  • Higher structural load-bearing capacity
  • Controlled expansion — predictable fill volume
  • Best for void filling and soil stabilisation

Where PU Grouting is Used

Ideal for Active Water
Leakage Situations

PU grouting is the most effective technique for stopping active water infiltration in concrete structures — particularly in below-ground environments where access to the exterior waterproofing layer is impossible without major excavation.

  • Basement walls and floors — water actively entering through cracks, construction joints, pipe penetrations and honeycombed areas
  • Underground car parks — leaking walls, floors and slab soffits with active water ingress
  • Retaining walls — hydrostatic water pressure forcing water through cracks and joints
  • Tunnels and culverts — active leakage through structural cracks and construction joints
  • Swimming pools and water tanks — leaking joints, cracks and pipe penetrations
  • Bridge piers and abutments — water entering through movement joints and cracks
  • Honeycombed concrete — voids and porous patches where full compaction was not achieved
  • Lift pits and pump rooms — below-ground water containment structures
Why PU Injection

Key Advantages of
PU Grouting Injection

Works on Active Leaks
Unlike mortars and coatings, PU injection works even when water is actively flowing — the water actually triggers the expansion reaction.
🔍
Penetrates Deep
Injected under controlled pressure, PU resin penetrates through the full depth of the crack — not just the surface — for a permanent internal seal.
🤸
Flexible After Cure
The cured PU foam remains flexible — accommodating ongoing structural movement without re-cracking or losing its waterproof seal.
⛏️
Minimal Disruption
Applied from inside the structure through small drilled ports — no excavation, no demolition, no need to access the exterior waterproofing layer.
💡
Fast Results
PU resin reacts in seconds to minutes — water is stopped quickly with minimal ongoing disruption to building occupants or operations.
📐
Versatile Geometry
PU can fill irregular voids, honeycombed sections, pipe penetrations and complex joint geometries that rigid repair mortars cannot reach.
Application Process

The PU Grouting Injection
Process — Step by Step

1
Site Survey & Leak Mapping
We carry out a thorough inspection of the structure — mapping all cracks, joints and honeycombed areas. Active leaks are marked and the injection layout is planned, including packer spacing and sequence of injection.
2
Drill Injection Ports
Injection packers (ports) are drilled into the crack at 45° angles at regular intervals — typically every 150–300mm along the crack length, alternating sides. Port spacing depends on crack width and depth.
3
Install Injection Packers
Stainless steel or plastic injection packers are installed in the drilled holes and mechanically tightened to form a pressure-tight seal against the concrete substrate.
4
Surface Seal (Where Required)
For wide surface cracks, a surface chase mortar or epoxy seal is applied over the crack face — preventing resin from escaping at the surface and forcing it deeper into the structure.
5
PU Resin Injection
Using a specialist PU grouting pump, resin is injected under controlled pressure through each packer — working progressively from the lowest or wettest point. Injection continues until resin appears at the adjacent packer, confirming the crack is fully filled.
6
Curing & Verification
The injected resin is allowed to fully cure and expand. Packers are removed, port holes are filled with repair mortar and the treated areas are inspected to confirm the leak is permanently stopped.
7
Waterproofing Coat (If Required)
Where the repaired area requires additional long-term protection, a compatible crystalline or cementitious waterproofing coat is applied over the treated surface to provide secondary barrier protection.

Common Questions

PU Grouting Injection FAQs

Can PU injection stop a leak that is actively flowing?
Yes — this is one of PU injection's most valuable properties. Hydrophilic PU resin actually requires water to trigger its expansion reaction. The faster the water flow, the more vigorously the resin expands — meaning it is highly effective even in high-pressure, high-flow water ingress situations. Our specialists can adjust the resin formulation and injection pressure to match the specific flow rate at your site.
How long does the PU injection seal last?
A properly executed PU grouting injection provides a permanent seal for the treated crack or joint. Hydrophilic PU foam remains permanently flexible — it does not brittle or crack over time. The treated area should remain watertight for the life of the structure, provided no new structural movement creates new crack pathways adjacent to the repair.
Is PU injection suitable for water tanks and swimming pools?
Yes — PU grouting is widely used for repairing leaking joints, cracks and pipe penetrations in swimming pools and water storage tanks. After injection, we typically apply a compatible waterproofing coating over the treated area to provide additional protection and a clean finished appearance. Tanks are emptied before PU injection works where possible, though the system can also work under water pressure.
Does PU injection require access from outside the structure?
No — PU injection is applied entirely from inside the structure through small drilled ports. This is one of its key advantages: no excavation is required, no external access is needed, and the repair can be carried out while the building is occupied with minimal disruption. This makes it the preferred solution for leaking basements, tunnels and underground structures where exterior access is impractical.
