How Cementitious Grouting
Is Done — Step by Step

Surface Preparation
The receiving concrete substrate is mechanically prepared — scabbled, roughened or grit-blasted to remove laitance, oil and contamination. Surface is pre-wetted and brought to a saturated surface dry (SSD) condition.

Formwork Erection
Formwork is erected around the base plate or grouting area — sealed at the base to prevent grout leakage. A grout header box is constructed on the pouring side to maintain a positive head of grout during placement.

Grout Mixing
Pre-bagged grout is mixed to the correct water-powder ratio using a mechanical paddle mixer — ensuring a lump-free, homogeneous mix of the specified consistency (flowable or trowellable).

Grout Placement
Mixed grout is placed from one side of the formwork continuously until it appears on the opposite side — ensuring no air pockets are trapped. For deep or complex areas, the grout is rodded or vibrated to assist flow.

Curing & Formwork Removal
Exposed grout surfaces are cured with wet hessian or curing compound. Formwork is removed after the grout achieves sufficient strength — typically after 24–48 hours — and exposed edges are neatly finished.

Grouting — Why It Matters

Post-tensioned (PT) concrete structures — including bridges, multi-storey car parks, long-span floor slabs and prestressed beams — require the PT ducts to be fully grouted after the tendons are stressed. This protects the high-strength prestressing steel from corrosion and ensures structural continuity of the system.

Incomplete or voided duct grouting is one of the most critical structural defects in PT structures — leaving tendons vulnerable to corrosion, water and chloride attack that can lead to sudden and catastrophic tendon failure. What is the minimum gap thickness suitable for cementitious grout?
Flowable non-shrink cementitious grout can be placed in gaps as thin as 10mm provided the consistency is correctly controlled. For thinner gaps down to 5mm, pourable grout with a reduced water content or a fine-aggregate extended system is used. For gaps below 5mm, epoxy grout is typically the more appropriate choice.
Can cementitious grout be used for waterproofing?
Yes — polymer-modified cementitious grout systems (also called cementitious tanking slurries) are widely used for waterproofing basements, water tanks, swimming pools and below-ground structures. These systems are applied as a 2–3mm thick coating to concrete and masonry surfaces, forming a rigid waterproof barrier. They can be applied from the positive (exterior) or negative (interior) side of the structure.
How long does cementitious grout take to reach working strength?
Standard non-shrink cementitious grout typically achieves 20–25 MPa within 24 hours and full design strength (50–80 MPa) at 28 days. Fast-setting formulations are available that reach handling strength within 2–4 hours — enabling rapid return to service. In Sri Lanka's warm climate, curing is accelerated compared to temperate conditions.
Can grouting be done while machinery is still in place?
In some cases, grouting beneath existing machinery can be carried out without full removal — by injecting grout through drilled ports under the base plate. However, for new installations or complete re-grouting where the existing grout has failed, the equipment must be lifted or repositioned to allow proper substrate preparation and full access for grout placement. We assess each situation individually and recommend the least disruptive approach.
